The transmission housing arrived with hairline cracks along the bell housing flange -- the telltale signature of sustained vibration at highway RPM without proper torque on the mounting bolts. Repaired with TIG weld, preheated to 200C. The aluminum accepted the rod cleanly. Post-weld machining restored the mating surface to within 0.02mm of factory spec.

Valve clearances checked cold at 0.15mm intake, 0.20mm exhaust. The exhaust valves on cylinders 3 and 4 showed accelerated seat recession -- consistent with 200,000km of leaded fuel use followed by a switch to unleaded. Hardened valve seat inserts machined and pressed. Lapping compound applied at 120 grit, then 600 grit. Seal verified with solvent test -- no leakage past the seat after 30 seconds.
The crankshaft journals measured at 0.03mm undersize on mains 2 and 4. Polished with 400-grit emery tape on a slow-speed lathe. New bearings selected from the 0.025mm oversize set. Oil clearance verified with Plastigage at 0.04mm -- within specification. The crank spins freely by hand with a satisfying, even resistance.
MEASURE TWICE. TORQUE ONCE. TRUST THE MANUAL.
All components torqued to specification. All clearances verified. The engine turns over smoothly by hand -- two full revolutions with no binding, no interference, no hesitation. The workshop manual is complete. The machine is whole again.
